Every template starts with the same decision: what sheet to cut it from. In practice the choice comes down to two materials — rigid PVC sheet and fiberglass epoxy board — and choosing well is mostly about matching the material to how hard the template will work. The two materials in one paragraph each
PVC template sheet is the industry default: transparent or colored rigid PVC, typically 0.8–3 mm per layer. It cuts fast and clean with a single-flute bit, is easy to rework with a hook knife, accepts tapes and adhesive strips well, and costs little enough that scrapping a mis-cut sheet doesn’t hurt. Epoxy board (fiberglass-reinforced epoxy laminate, the water-green or yellow sheet familiar from electrical insulation) is the heavy-duty option: substantially stiffer per millimetre, far more wear-resistant in the groove, and dimensionally stable under heat and humidity. It is available from 0.3 mm — thin enough for low-profile layers that PVC cannot manage without going floppy. Specs are on the epoxy template boards page.
Head-to-head
Stiffness. Epoxy wins clearly. A 1 mm epoxy layer behaves like considerably thicker PVC, which is why templates that must stay dead flat over a large area — quilting frames, long placket runs — lean epoxy.
Groove wear. The groove edge is where templates die: thread, needle deflections and fabric abrasion slowly round it off. PVC grooves wear visibly on long runs; epoxy grooves outlast them by a wide margin. For a style you will run for years, epoxy’s groove life often decides the question by itself.
Cutting and tooling. PVC is the easy one. Epoxy demands corn-teeth bits, slower feeds and good dust extraction — glass-fiber dust is abrasive to machines and unpleasant for operators. Expect shorter bit life and slower cutting when you switch.
Visibility. PVC is available transparent; epoxy is not. Operators load fabric faster when they can see it, which is why the most common hybrid is an epoxy base with a transparent PVC top flap.
Temperature. Near heat sources — fusing stations, laser heads on template sewing machines — PVC can soften or warp; epoxy shrugs it off.
Cost. PVC sheet is cheaper per square metre and cheaper to cut. Epoxy is a per-template investment decision, not a room-wide default.
A simple decision rule
Choose PVC when the template is for manual or moderate-speed sewing, for a seasonal style, when operators rely on seeing the fabric, or when you are iterating a new template design and expect to re-cut.
Choose epoxy when the template runs on high-speed automatic template sewing machines, when the style is a long-running staple, when the template is large and must stay flat, when it lives near heat — or when you need a stiff layer thinner than 0.8 mm.
Choose both for the workhorse hybrid: epoxy base, PVC window.
